Challenges in Inventory Management & Solutions to Help https://www.peaktech.com/gb/blog/inventory-management-challenges/ Mon, 24 Jul 2023 08:47:42 +0000 https://www.peaktech.com/?p=29832 An effective inventory management system can ensure desirable inventory levels, which, in turn, boosts product availability, order accuracy, and customer satisfaction.

The post Challenges in Inventory Management & Solutions to Help appeared first on Peak Technologies.

Inventory management is a critical component of the modern supply chain. It involves several moving parts, including the ordering, storage, and selling of raw orders and finished goods alike. An effective inventory management system can ensure desirable inventory levels, which, in turn, boosts product availability, order accuracy, and customer satisfaction.

As the basis of a properly functioning enterprise, inventory management has always been accompanied by significant challenges. Recently, however, these have accelerated as a result of supply chain issues and post-pandemic related instability.

Meanwhile, previous shortcomings related to inventory management processes have yet to disappear. For example, manual tracking continues to prompt errors and inefficiencies in warehouse operations. What’s more, outdated devices and software present huge security risks.

If anything, these problems are exacerbated by the unprecedented challenges of the past few years. With so much to overcome, businesses require every advantage they can find. Often, however, business leaders who face these challenges don’t realize how vulnerable their enterprises are — or if they do, they feel helpless to make meaningful changes in a timely manner.

In many cases, awareness is the important first step on the path to a viable solution. To help, we’ve illustrated a few of the greatest issues seen in modern inventory management, as well as options for resolving them.

8 Common Inventory Management Problems & Obstacles

A variety of concerns loom large in the world of inventory management and different industries face different struggles.

eCommerce in particular has struggled given the combination of heightened customer expectations and procurement issues prompted by an unreliable supply chain. Many challenges tie together, creating a spiral of struggle for small businesses and large corporations alike. Still, it’s worth sussing out which problems are most impactful. We’ve highlighted several of today’s most alarming and common inventory management challenges below:

1. Manual Processes

One of the greatest challenges in inventory management is using manual processes. Human error represents one of the most expensive issues in the warehouse space, but it also can be most easily resolved. Despite this, many businesses continue to cling to manual processes.

Often, this reluctance to adopt new, more effective technologies comes down to intimidation, cost, or fear of the unknown. With guidance, however, automation can easily be implemented in place of physical counts and other inefficient procedures. Upon seeing the advantages of these automated inventory systems, many previously reluctant entrepreneurs become enthusiastic about these new streamlined strategies.

2. Inventory Tracking

Reliable tracking is absolutely essential in today’s competitive market. As mentioned previously, manual systems often stand in the way; many businesses still rely on manual entry via spreadsheets or outdated software, which can lead to inaccuracy.

Centralized tracking solutions can remove some of the burden, providing automatic updates that are instantly accessible via the cloud. RFID tags and readers can also be implemented to optimize tracking. Well-defined read zones boost this effort, making it instantly clear when inventory is missing or otherwise compromised.

3. Inventory Visibility

Inventory loss is completely unacceptable, given the high level of oversight that today’s digital systems can provide. Often, limited real-time inventory visibility is at the heart of this issue. Digital processes can improve visibility but only if they’re customized and strategically implemented.

There should never be any question as to how many SKUs are available or where they’re located. Integrated tracking solutions and inventory management software promote end-to-end visibility, indicating exactly what is in stock and where issues such as shrinkage, stockouts, or overstocking might arise.

4. Multiple Systems in Use

From inventory management to asset tracking, today’s enterprises rely on a vast array of systems to keep operations working efficiently and effectively. With so many moving parts, however, it can be difficult to keep everything straight. If these various solutions are not carefully integrated, it can be difficult for them to achieve their stated objectives. Poor integration may prompt unacceptable delays or even errors.

These struggles are best resolved with a central solution, which should keep all systems working properly. A centralized inventory management approach limits confusion and will make every aspect more efficient, accurate, and secure.

5. Supply Chain Disruptions

Increasing supply chain volatility has made it incredibly difficult for enterprises to plan ahead. The unfortunate reality is that a lot more flexibility will be needed until current supply chain issues are resolved. Small businesses, in particular, will suffer if they lack agility in the midst of shortages and general uncertainty.

Moving forward, the ability to pivot at a moment’s notice will be crucial. Still, enterprises will need to handle these concerns without expensive overstocking, as this can lead to the costly problem of dead stock, which can impact your bottom line.

Demand forecasting can help businesses find a viable middle ground, while mobile insights and mobilized ERP data will provide the real-time data needed to make quick adjustments when necessary.

6. Warehouse Operational Efficiency

While inventory management encompasses a vast cycle that includes everything from ordering to delivery, the warehouse is one of the most crucial components. Unfortunately, this is also where many of the greatest inefficiencies lie.

Everyday warehouse management processes must be examined and updated constantly to ensure peak productivity. This begins with assessing warehouse design. Where can small adjustments be made to prevent congestion? How can limited space be utilized more efficiently to cut operational costs?

Again, inventory tracking and visibility play into this effort, as it’s impossible to make necessary changes unless the inefficiencies are spotted and addressed early on.

7. Accurate Reporting

Inventory cycles can be incredibly difficult to discern and understand in today’s complicated environment. Reporting systems provide much-needed clarity by examining everything from SKU profitability to turnover ratios and even stock levels. Equipped with this data, enterprises can determine the extent to which inventory will be required for fulfilling future customer orders and ensuring timely shipments.

8. Outdated Devices and Technology

Outdated devices aren’t merely less efficient — they can cause a whole host of security risks. As such, these devices need to be identified and attended to as quickly as possible. In many cases, replacements will be necessary, although some devices can get by with software updates. Either way, keeping up with the fast pace of change can be difficult — but the failure to do so can lead to security breaches and significant downtime.

Mobile insights are essential for addressing this problem; through careful tracking, it’s possible to determine when devices need repairs or replacements.

Inventory Management Solutions That Can Help

Take a quick glance through the challenges highlighted above, and it’s easy to see why so much frustration exists among businesses of all types. Tackling these problems can feel overwhelming, but today’s enterprises simply cannot afford to stick with the status quo.

Thankfully, a variety of compelling solutions are available. These must be selected and implemented strategically — but once they’re in place, they can make a world of difference. A few of the most valuable options are described in detail below:

1. RFID Tracking

Radio-frequency identification (RFID) systems rely on tags and readers to store and retrieve inventory data. RFID has been used for a wide variety of functions over the years, but it’s particularly valuable as an inventory management solution.

Under this approach, inventory can be processed far more efficiently, as there is no need for the line-of-sight scanning required with barcodes. Meanwhile, labor costs can be reduced dramatically, as RFID optimizes otherwise time-consuming manual inventory processes. Further savings are made possible when RFID solutions closely track returnable assets, thereby reducing the risk of them being lost or stolen.

2. Machine Vision Technology

Machine vision allows digital devices to perceive items much like the human eye typically would. This holds huge implications, as machine vision systems can efficiently scan to keep track of stock levels and organization. Increasingly, machine vision solutions are tied into RFID setups, as these technologies can work together to reveal and analyze patterns that humans alone might miss.

3. Mobile Insights

As mentioned previously, mobile insights help to determine how devices are functioning at any given moment — and whether any changes may be needed in the near future. An enterprise mobility intelligence solution can deliver tailored insights on data usage, battery level, and more. This enables a more proactive approach, thereby reducing the risk of downtime.

4. Proper Wireless Setup in Warehouses and Throughout Operations

Tackling these challenges is not possible without a reliable wireless connection. When this is lacking, the shift from manual processes to automated systems will provide little value; why switch from the clipboard to a mobile device if a spotty connection makes it impossible to access real-time data?

A wireless system assessment can pinpoint areas of weakness to ensure that the full scope of devices and systems remains accessible at all times.

Planning to Face These Challenges

At Peak Technologies, we are well aware of the myriad of inventory management problems that today’s enterprises face. We are committed to making a meaningful difference.

Our team is happy to provide further insight into the common challenges and solutions described above, as well as other opportunities for improving productivity and cutting costs. Contact us today to learn more about our customized solutions.

Bridging the gap between old and new technology

Evolving technology and the demands of a busy stockroom don’t always go hand in hand; after years of service, Woodies’ hand-held scanners were starting to cause problems across the board; VisionID were on hand with a novel solution, creating a bridge between old and new technology.

Stock control is important area that retail technology has been applied to for decades. In the case of Woodies, like many others, this technology took the form of hand-held terminals called Piccolinks that had been in use for several years. “We used them for pretty much everything in the Woodies environment,” says Gavin Lambkin, IT director for Woodies Ireland. “They’re used for stocktaking, labelling, goods in and everything else.

“Now, Woodies isn’t a high fashion store,” Lambkin quips. “It’s a harsh environment. It’s big and dirty and dusty, and these terminals would take a lot of punishment. They get dropped and knocked about the place.”

“The Piccolinks had to be repaired a lot,” Lambkin adds, “but to be fair to the technology we’ve had them in place since 2003 so they didn’t owe us any favours!”

Despite this long-standing reliability, Lambkin explains that the company started finding it difficult to have the terminals repaired, due to the advancement of overall systems. “We had a maintenance contract in place with VisionID since 2007,” Lambkin says, “and they basically told us that they could continue to support the old handhelds for another year or so, and then we’d have to start looking at an alternative solution.”

Solution Overview

As we observed, the advancement of technology is having myriad effects across every industry you could think of, but Woodies discovered that this evolution was going to make it tricky to replace the hardware. “We had our ERP system [Enterprise Resource Planning],” Lambkin says, “and the software we were using was quote an old version of Microsoft Dynamics. We ran into an issue where basically the latest software wasn’t compatible with the older hand-held terminals.”

The reverse of this was also true: the newer terminals that would replace Woodies’ old workhorse Piccolinks were not compatible with the older software, which required Peak Technologies and Woodies to take a step back and find a novel solution that would allow Woodies to incrementally bring their system up to date rather than replacing the software and the hardware at once – a time-consuming and costly project.

“We had to do some research and a bit of headscratching,” says Lambkin, “because upgrading the software would have incurred further licensing and development costs.”

Eventually Peak Technologies came to Woodies with the solution, which was to use software emulation through a UK company. “It means we can swap out the hardware and put in new scanners without upgrading the back-end software,” Lambkin says. “The menu system and functionality remain the same but you’ve got more reliable and secure hand-helds.”

What this emulation means is that Woodies and Peak Technologies have bridged the gap between the old technology and the new. “We have the hardware in place now,” Lambkin says, “meaning we can take our time in terms of evaluating new software functionality. It future proofs us.”

This novel solution to a practical problem gives Woodies time to look to the future in terms of its entire IT approach. “The idea is seamless integration between the in-store and online software,” Lambkin says in closing. “We’re constantly looking at ways we can improve the entire customer experience.”

The Challenge Faced

Depending on the process flow many companies find it necessary to have fully mobile battery powered workstations with all the functionality associated with a static location.

According to EMC “We needed a solution that was mobile but that could also facilitate a lot of data entry and barcode scanning into our ERP system, and allow us to print labels on the move. The Mobile Workstation solution provides us with this functionality, and we find them excellent and totally met our business requirements.”

Solution Overview

The Mobile Workstation offers a wireless solution around the factory floor using real time communication through WIFI on a choice of thin client, touch computer, laptop or full desktop PC all powered from the base battery pack giving six hours operational time after a full charge. The peripherals or accessories that can be attached to suit the best work practices are standard monitor, touch monitor, corded or cordless scanner and a local or wireless barcode printer. Because a “standard” PC can be used on the move, this potentially will save a lot of time and expense in the Life Sciences industry, as generally full validation of the solution is not required.

Peak Technologies have the ability to customise bespoke projects in both the Mobile Workstations and the wall mounts to suit each customer’s operational needs and applications. Recently, Peak Technologies have also added the computer wall mount to its product portfolio which has drawn huge interest for computing in tight spaces in corridors outside freezer and quarantine areas for booking goods in and out of these locations.

These innovative Mobile Workstations have been successful in a number of different customers, including EMC.

Robert Jones, Peak Technologies Managing Director say’s: ”To explain the success of these products people are looking for big screen data capture and data entry on a mobile workstations for on the job applications of inputting information into an ERP systems such as SAP or an MES system (manufacturing execution system) for which the screen size of a mobile computer is unsuitable.”

Return On Investment

In EMC the Mobile Workstations are being used as part of the logistics operation, allowing the user to move freely when processing inbound and outbound consignments.

According to EMC Cork “We needed a solution that was mobile but that could also facilitate a lot of data entry and barcode scanning into our ERP system, and allow us to print labels on the move. The Mobile Workstation solution provides us with this functionality, and we find them excellent and totally met our business requirements.”

The Challenge Faced

As the worlds leading manufacturer of computer and IT related hardware the requirement was substantial as there were quality issues that took priority. State of the art scanning, printing and vision equipment needed to be supplied that would adhere to a 24/7 manufacturing environment 365 days a year. The equipment must be tough enough to cope with these demands yet have a realistic ROI to satisfy dedicated production budgets.

“Key to this manufacturer’s requirement was a dedicated Print and Apply system that would incorporate state of the art technology and would adhere to the gruelling work schedule of a busy production facility.”

Project Implementation

As with any world class manufacturing facility the requirements covered many areas that are typical of a multinational manufacturer production facility, however the requirement for a Print and Apply system was a request that many suppliers could not fulfill. Peak Technologies were a perfect fit for this manufacturer through its partnership with MECTEC, the worlds leading supplier of Print and Apply applicator.

The need for world class products to ensure consistent flow within a busy manufacturing facility was paramount and key to the end users requirements. Knowing that Peak Technologies had good working relationships with the worlds leading manufacturers of print and apply solutions as well as having a dedicated Service and Support department it was easy for this multi national manufacturer to choose Peak Technologies as it’s supplier of bespoke Print and Apply solutions.

It was an added bonus for this manufacturer to know that Peak Technologies had introduced a dedicated Consumables Account Manager to oversee the label and ribbon consumables requirements of a busy high end manufacturing facility. Once put into operation, further value is added by providing maintenance services and an optimised combination of supplies.

“Peak Technologies were a perfect fit for this manufacturer through its partnership with MECTEC, the worlds leading supplier of Print and Apply applicators.”

Return On Investment

Having initially tendered to become an authorised vendor to this manufacturing facility and winning of same, Peak Technologies were quick to grasp the requirements of this manufacturer and the quality issues relating.

A mutual respect of each others expertise was forged and Peak Technologies became the first port-of-call when it came to seeking advice on issues relating to new technologies such as Print and Apply solutions as well as RFID, Direct Part Marking (DPM) and Vision Systems, all of which Peak Technologies has considerable expertise in. The relationship has grown to new heights with the awarding of a contract to install similar AutoID solutions to the manufacturer’s new sister plant which has recently been constructed in Eastern Europe. This award is seen by Peak Technologies as a mark of approval by a manufacturing customer whom we would consider to be a partner as preferred to being an end user.

The Challenge Faced

The Odlums plant located in Dublin is specific to milling purposes only and it is here where raw product is turned into various flours that will be used for Odlums own use or wholesaled as ingredients to third party end users. The plants at Cork and Portarlington deal specifically with end products that will be distributed to the retail channel.

Odlums have to-date been using Intermec products to facilitate their barcode requirements for wholesale and retail products. Upon inspection of their manufacturing plants it was recommended to retain the Intermec brand as this would allow common engineering as seen in sister plants which come under the Origin Enterprise PLC umbrella throughout Europe.

Solution Overview

Peak Technologies suggested a suite of Intermec hardware that would allow seamless integration of incoming and outgoing products to backend management systems. Within the warehouse environments the Intermec CV60 would prove invaluable as the in-cab mounting systems allowed seamless processing on-the-move without having the operator to stop, dismount and process. The CV60 computer excels in the most adverse environments with full PC functionality. The CV60 terminal, either fixed or vehicle mounted, puts wireless supply chain management right where the data is, at the dock, on the warehouse floor, in the trailer or in the yard, for the toughest material handling applications.

Across the manufacturing facilities the SR60 hand held scanners were deployed and the seamless integration of new Intermec products from old was achieved without any hindrance. Intermec’s SR60 is a tethered, handheld industrial strength laser scanner designed to meet the needs of users who require extra long range scanning. The SR60 scanner is designed to enable users to quickly and easily scan barcodes near and far, from as close as 27 inches (71 cm) to 36 feet (11 meters) away. This scanner is ideal for industrial applications including warehouse management, work in process, and in-transit visibility applications this is why Peak Technologies chose the SR60 for the Odlums requirements.

To accommodate the need to produce printed barcodes an Intermec PM4C was installed and commissioned. The multi-function PM4C printer gives the reliability, ruggedness and performance that is expected in a barcode printer from Intermec.

“We had a maintenance contract in place with Peak Technologies since 2007,” Lambkin says, “and they basically told us that they could continue to support the old handhelds for another year or so, and then we’d have to start looking at an alternative solution.”

About Odlums

In the nineteenth century, three Odlum brothers were involved in separate milling operations. The mill that operated in Portlaoise was opened by William Odlum in 1845. It was this mill that formed the basis of the present business. He was succeeded by his two sons, William P. and Richard – hence the company name at that time, W.P.& R. Odlum.

By the end of the 1920s the company was operating, in conjunction with various other milling interests, a total of nine mills. In the 1960s, rising standards of living led to a fall in flour consumption and a number of milling operations went out of business. Odlums found that in order to remain competitive, it was necessary to rationalise production. Some of the smaller mills were closed. The company now operates 3 modern flour mills in Dublin, Cork and Portarlington and a specialist oatmeal mill in Sallins.

Up to 1988 Odlums was a family owned and managed company. Today it is wholly owned by Origin Enterprises PLC.
